01 / The valve

You can't see the damage inside a control valve

It isn't failing today. That's the trap. Skip the valve to save the cost and, in the instructor's words, in one, two, three weeks it fails and comes back on warranty. The valve is cheap. The warranty claim isn't.

02 / The stroke

Above 1,800 bar, a single shim decides your delivery

Needle stroke has to land between 0.50 and 0.60 mm. Miss it and no amount of bench tweaking brings full-load delivery back into spec, because the problem is inside the injector, not on the bench.

03 / The guess

There is no needle table to follow on the ISX15

There are many needle types. Order by eye and you can buy a part that will never calibrate. The method in Lesson 01: take the injector apart and send the exact model to your supplier.

Three numbers decide if it stays fixed.

Everything else is cleaning, grinding and assembly. These three measurements separate an injector that stays fixed from one that comes back.

Measurement 01

Nozzle needle stroke

0.50–0.60Millimeters

Controls everything above 1,800 bar. Thicker shim, more stroke, more fuel. Measured after the nozzle nut is torqued to 100 to 120 Nm.

Measurement 02

Ball stroke (AH)

0.055Millimeters / 55 microns

Not calculated. Set by torquing and reading the gauge as it falls: 0.170, 0.107, 0.077, 0.067, 0.060, 0.055. Only if it stalls do you change the shim.

Pre-injection screw

The top screw touches pre-injection only. Bottom it out, back off two turns, fine-tune on the bench, then glue it so it can't back itself out.

What tools do I need?+

A vise that holds the injector firmly, a digital dial gauge, a torque wrench reading to at least 120 Nm, diamond grinding tools for the three sealing surfaces, an overhaul kit with o-rings, and a replacement control valve, nozzle, needle and solenoid. Every tool is shown and named on screen as it's used.

Does this work on other Cummins injectors?+

The course is filmed on the Cummins XPI injector used on the ISX15 (2010 on) and the X15. Earlier ISX engines (1998 to 2009) used a different, cam-driven injector that this course doesn't cover. The method carries to other common rail families, covered in separate courses.

My test bench is a different brand. Does that matter?+

No. The adjustments in the course are mechanical: shims, strokes and torques read on a dial gauge. Electrical reference values can vary between testers, so check a known-good injector on your own equipment.

Is this for beginners or experienced techs?+

Both. Every part is explained as it comes out, so you can start without prior injector experience. The tolerances and calibration methods are what experienced techs come for.
